Three Pallet Levels in a Five-and-a-Half Metre Building

ZS Robotics built a four-way shuttle just 125 mm high and a lift occupying one pallet position, aimed at the low-clearance warehouses that high-bay automation has always skipped.

Most warehouse automation is designed for buildings that were built for warehouse automation. ZS Robotics has gone the other way, announcing from Tokyo on 2 September a high-density storage system engineered for buildings of roughly 5.5 metres clear height — the older, lower stock that high-bay systems have always passed over.

The claim is three levels of pallet storage where a conventional layout allows only one or two, and the engineering is all about reclaiming vertical centimetres. The ZS-H125 four-way pallet shuttle has an ultra-low 125 millimetre profile, so the shuttle itself consumes as little of each level as possible. The accompanying lift occupies just one pallet position per level, saving approximately eight pallet positions per level compared with conventional lifts, and installs without a pit, which cuts the first level height by over 100 millimetres. In a 5.5 metre building, a hundred millimetres is the difference between fitting a third level and not.

The shuttle specification is respectable beyond its height. Fifteen sensing elements handle positioning and obstacle avoidance, a twenty-wheel drive system reduces rack-rail stress by thirty per cent, and a 50 Ah battery supports ten to twelve hours of continuous operation. It runs down to minus twenty-five degrees Celsius, which puts frozen storage in scope — a segment where the cost per cubic metre of building makes density arguments particularly strong. The lift uses mechanical blocking to prevent shuttle failure during power loss, and the racking is seismic-resistant to meet Japanese requirements.

Deployment figures give the claim some weight: nearly 80 units across 10 Japanese projects covering more than 7,565 square metres, with over 1,000 four-way pallet shuttles deployed globally and overseas projects making up half of 2026 operations. The single-position lift and the complete 5.5 metre solution debut at Logis-Tech Tokyo from 8 to 11 September, alongside the Asia debut of the shuttle itself.

The strategic point is worth separating from the product. Automated storage economics have historically been driven by tall new buildings, because that is where the density gain is largest and the structure can be designed around the system. Retrofitting an existing low-clearance shed is a harder engineering problem with a smaller prize, which is why it has been underserved — and why the existing building stock, which is not going anywhere, remains largely manual.
